Quando a gama estendida compensa

A gama estendida é vendida como uma capacidade de cor. Para um converter de embalagem é sobretudo uma decisão de economia de produção, e a resposta depende do mix de trabalhos, não da tecnologia. Eis onde está o limiar de rentabilidade e o que a conversão custa em troca.

Quando a gama estendida compensa

Extended gamut is usually presented as a color capability: more colors, a bigger space, fewer compromises for the designer. For a packaging converter that framing misses the point. The decision is a production economics one, and the answer changes with the job mix rather than with the technology.

The pitch is simple enough. Replace the mixed spot inks with a fixed set of seven, stop washing up between jobs, print most brand colors as builds. The pitch is accurate. What it leaves out is that the saving lands in one column and the new costs land in two others.

What extended gamut printing actually changes

Extended gamut, or ECG, adds orange, green and violet to CMYK so that spot colors are reproduced as builds from a fixed ink set instead of as dedicated mixed inks. The definition sits in the glossary, but the operational consequence is the part that matters: the press stops changing inks between jobs.

That single change is what moves the numbers. A converter running eight short jobs a shift with two spot colors each is not spending its time printing. It is spending it washing up, matching a mixed ink to a drawdown, and climbing back to color. Take the ink changes out and the press gains hours that were never billable.

How many PANTONE colors can a seven-ink set actually reproduce?

Around 90 percent of PANTONE spot tones, against roughly 55 percent with conventional CMYK, on X-Rite figures. The remaining tenth matters more than the number suggests: it tends to contain the saturated corporate colors brands are least willing to compromise on, certain reflex blues, fluorescents and metallics that no build reproduces. Check your own top twenty brand colors against the gamut before committing, not the PANTONE book as a whole.

Where the money actually is

The savings are concrete and they all sit downstream of the ink change:

  • Changeover and washup time between jobs, which Esko has put at an average 52 percent reduction across applications and around 60 percent on offset folding cartons
  • Ink inventory: a fixed set of seven replaces a shelf of mixed spot inks, along with the leftovers that expire on it
  • Makeready waste, because there is one press condition to reach and hold rather than a new one per ink set
  • Ganging: jobs with different brand colors can share a form as soon as they share an ink set
  • Rerun predictability: the same seven inks and the same curves give the same result three months later

The last two are the ones converters underestimate. Ganging changes what you are able to quote. Rerun predictability changes what you are able to promise.

When does extended gamut become profitable for a converter?

The break-even is a function of job mix, not of volume. Extended gamut pays when you run many short jobs with few spot colors each: high SKU count, short runs, frequent repeats. It does not pay when you run the same two brand colors for weeks, because the ink change you saved happens twice a month and a mixed ink hits its target more exactly than a build ever will. As a rough filter: if the press changes ink sets more than once per shift, the case is worth building. If it changes once a week, it is not.

What the conversion costs you back

Three costs move in the other direction, and they are usually why a conversion stalls.

  • Units. Seven inks want seven units. A six-unit press runs a reduced set and covers less of the gamut, which is workable but changes the promise you make to the brand
  • Prepress. Separations become a per-job color decision rather than a mechanical one, and the profiles and device links have to be maintained like production tooling
  • Process stability. This is the real one, and it is covered below

There is also a commercial cost that has nothing to do with the press. The brand has to approve the build. A color that has been a mixed PANTONE ink for fifteen years becomes a build with a measured tolerance, and somebody on the brand side has to sign that off. Bring measurement data to that conversation, not a sample.

Does extended gamut work on a six-unit press?

Partly. CMYK plus two of orange, green and violet covers a useful share of the gamut, and many converters start there because it needs no capital. What you lose is coverage in the region the missing ink serves, so the ink you drop should be chosen from your own brand color set rather than by convention.

The prerequisite nobody prices in

In a spot color workflow, a brand color is one ink and its stability is one ink stability. In extended gamut, the same brand color is a build from three or four inks, and its DeltaE is the compound of every one of them. Half a point of density drift on the orange moves a brand color that would not have moved at all when it was a mixed ink.

That is why extended gamut and closed loop color control tend to arrive together. Measuring the sheet and writing the corrections back to the ink keys automatically is what keeps a seven-ink build inside tolerance for the length of a run. Converting to ECG on a press whose color is still corrected by eye moves the problem rather than solving it: you replace one hard-to-hit ink with four that all have to be right at once. This is also why ECG conversions travel badly when they are run as a local project. A brand that qualifies a seven-ink build in one plant expects the same build in the others, and with 1,000+ systems in 30+ countries that expectation is the normal case: a converter approving an extended gamut standard in Europe usually has to reproduce it in North America or Asia within the year. The ink set is the easy part to copy. The measured process behind it is not.

A decision checklist

  • Count ink set changes per shift, not jobs per shift. That is the number the saving comes from
  • Test your top twenty brand colors against the seven-ink gamut, not the PANTONE book as a whole
  • Confirm the unit count, and what a reduced set would cost you in coverage on those specific colors
  • Confirm the press holds a measured condition today. If it does not, fix that before converting anything
  • Get one brand to approve one build, with measurement data, before converting the shop

The standardization side has improved. PRINTING United Alliance published a seven-color CMYK plus OGV dataset and profile in November 2024, with the stated goal of doing for seven-color what GRACoL did for CMYK. That gives brands, prepress and press a common reference, and removes one of the older objections to ECG: that every converter was building its own private standard.
